6. Look up a "rosette" weld. That's what you want to do for the axles you're talking about making. I'm pretty sure that's what it's called. The guys in Roadkill did it one episode.

13. For the drive shaft you shouldn't cut it and weld it how you said but before the weld slide some pipe over so when you've filled it you can weld the tube over the joint for extra strength

Use CVJ's in Denver, they made some custom CV axles for my lifted Subaru Baja turbo and they are amazing !! full chromoly shaft and they only ran $250 a pair, I dropped off my cores and they had all 4 axles done they same day. I have 25k on them of harsh offroad use and they still feel like brand new.
