Repair Pt1: Exhaust HOLE! Weld the Manifold! Electrical System Amp test. Silverado Sierra 6.6 DURAMAX Lbz Lmm

This truck came in with a hold drilled in the passenger side exhaust manifold. It looks like someone had drilled the hole and attempted to install a thermocouple to monitor exhaust gas temperature or EGT’s. It appears that the probe is no longer installed leaving a large hole in the iron manifold. The proper repair would be to replace the manifold. Due the rust and corrosion on the bolts, it is likely that the bolts will break off and will have to be extracted from the cylinder head. Additionally, replacement manifolds cost hundreds of dollars. Filling the hold with a bolt presents its own problem due the the thin material at the holes location. Welding the hole closed was the most cost effective approach to making the repair.

A quick check of the starting and charging system revealed an entirely different set of problems. There is also a massive coolant leak and power steering fluid leak. We’re trying to patch this thing together making the vehicle reliable safe and functional again.

  1. Electricity is lazy and always takes the shortest path. That being said, if you clamped onto the frame and had a bad engine ground, yes you could fry modules but I like to believe, if you own a welder, you probably know to put your clamp on piece being welded.

  2. Back in the '50s and '60s welding cast iron with torches didn't usually work well which is where the myth comes from. TIG and MIG are very different animals.

  3. Put the big channel locks on that hose, start twistin' it one way and then the other till it breaks it's bond. You're going to replace the assembly anyway..right?😊 great work sir.😊

  4. Thank God i don't turn wrenches anymore. The rad hoses aren't even simple anymore. Who was the Generic Motor's engineer that thought that mess up?

  5. Call me crazy, but it looks like if you tie a chain to that hose, connect it to the bench and backup the truck out of the shop as fast as you can, problem solved lololoolololo The idiot that designed that needs a trip behing the wood shed lololololo Good Luck, Great work as always.

  6. I'll have to go back and watch that video, but you can definitely weld cast iron all you have to do is preheat it first and grind a groove in where it's cracked to give the filler room. Just because they can't weld it doesn't mean it can't be welded.

  7. To avoid getting soaked by coolant with disconnecting, just slice the hose at the low point. It's being changed anyway, so no harm. I've replaced a couple dozen of these hoses.

  8. Nothing wrong with welding the hole up the way you did. A-holes will pick apart anything you do in public.

    Personally before I seen your vid I would have found a short bolt that fitted in inside the hole and welded that to the manifold.

    Clearly you have plenty of experience and always double check your own work so good on you for all the great work and content you put out. Ignore the A-holes

  9. People don't understand old school mechanics. Welding that hole was a great way to safely fix the problem and save the customer some money. People that don't care about customers would want to replace the manifold and charge for drilling out the studs if they broke. You care about your customers and getting the problem fixed.
